are you sure the t-case is the problem?

i have tried everything else
new front driveshaft
new t-case
new t-case mounts
reducing the angle of the u-joint off of the
front of the t-case seems to be the only thing left

Full time hub flanges or manual 4wd hubs ?

new front driveshaft

Did you also replace the u-joints? Maybe they are just too far gone.

If you unbolt the front driveshaft from the pinion flange on the front diff, can the driveshaft swing down further and more importantly can you spin it without binding?

manual locking hubs from the wreckers
new u-joints with the brand new driveshaft
it doesnt start making any noise until 3rd gear
and only in 4wd hi or low range

Ok so it's only in 4wd either hi or low so that tells me it has something to do with the front but I'm not convinced it's your angles. It's probably your t-case output bearing or your diff input bearing.

since i have replaced the t-case already
that only leaves the front diff. is there a good
way to check the diff bearing since there doesnt seem to be
any play in the drive shaft

Tom it's a Sami and you have to accept that. once you lift it you are going to have some noises. I rode in it and don,t think the noise or vibration is out of line. Ride in Scott's, mine or Donnies and you will experiance the same or more. You,re driving a tin box that now sits 4-5"s higher than stock,no carpet and bigger tire's everthing is amplified. Like I said before just drive it.
If you tilt the front of the case lower you will increase the rear angle and most likely cause problems with the rear driveline.

I'd have to agree with Scott. If this is what he told you after riding in it, you're best off to accept it. He's just as knowledgeable as anyone else here when it comes to zooks. If he rode in it personally, accept his advice.

if it makes noise, it's good, it's when it doesn't make any noise, thats bad.
