Ok, This is being posted on behalf of a friend in BC, I haven't seen this truck, was not there when it happened, and all I know is what's written here.
Truck is a SOA sj410, welded/welded on 31's
They were out wheeling, and heard a loud bang from the front end, then lost drive power to the passenger's side front wheel.
Kept on driving to try to get out, more ugly noise, and lost drive power to the driver's side front wheel.
Got it home, pulled the front end apart.
Driver's side damage: blew 6 hub studs, and the birf.
Passenger's side:...nothing. Carrier's good, hub's good, Birf's good...

So uh....what the hell is broken?

Truck is a SOA sj410, welded/welded on 31's ^that's what happened.

The passenger side birf can still be blown even if it looks good. You said he lost front passenger drive first. He probably had a light failure in the passenger birf. Most likely the inner star is split, allowing it to spread open under load at which point the inner axle will just spin in the splines. Those are the hard failures to diagnose as there are no other birf failure symptoms like crunch munchy noises or loss of steering range. The drivers side damage would be expected and obvious if he stayed in 4wd with a welded diff and the other side now free wheeling.
